Envelope Data Merge using Word keeps complainging about my print driver

I'm merging an address list with an envelope to print in Word. I've
done this before and not had a problem. However, since I'm using
oddball size envelopes (not one of the presets like US Letter), I keep
getting this error message when I send it to print: "Paper Size Error:
The paper size selected in the printer driver software does not match
the paper size IN the printer tray."

I'm using a HP 5940 Deskjet.

I've tried creating a custom size and saving it to the envelope
template in Word. However, everytime I go back to Page Setup, it
reverts to default size settings.

Can anyone help?

I'm only really familar with the Windows version of Word as far as envelope
printing is concerned, so can't offer a mac-specific workaround, but on
Windows what I usually do is choose a standard paper size and work out how I
need to lay out the envelope to print correctly using that paper size. I
have an HP 5740 here and if the 5940 is similar I would guess you insert
envelopes to the right of the feed so that it's really like feeding the top
left hand part of a Letter/A4 page.
